How to Choose the Right T-Shirt Material for Custom Printing

June 29, 2026

Not all t-shirts are created equal. While the design on the front may grab attention, the material of the shirt plays an equally important role in how it looks, feels, and holds up over time. Whether you're ordering shirts for your business, sports team, school, fundraiser, or special event, choosing the right fabric can make a big difference in customer satisfaction and long-term durability.

At Bling by Design, one of the most common questions we hear is, "Which shirt should I choose?" The answer depends on how the shirts will be used, your budget, and the type of printing or embroidery you want. Here's a breakdown of the most popular t-shirt materials and what they're best suited for.

100% Cotton

Cotton has long been the standard for custom t-shirts, and for good reason. It's soft, breathable, and comfortable for everyday wear. Cotton also provides an excellent surface for screen printing, producing vibrant, long-lasting designs.

Pros:

  • Soft and comfortable
  • Breathable in warm weather
  • Excellent for screen printing
  • Widely available in many colors and styles
  • Affordable for most budgets

Cons:

  • Can shrink if not pre-shrunk
  • Wrinkles more easily
  • Holds moisture longer than synthetic fabrics

If you're ordering promotional shirts, company apparel, or event shirts that prioritize comfort, 100% cotton is an excellent choice.

Cotton/Polyester Blends

Blended shirts have become one of the most popular options for businesses and organizations. Typically made from 50% cotton and 50% polyester or a 60/40 blend, these shirts combine the softness of cotton with the durability of polyester.

Pros:

  • Softer than polyester alone
  • Less shrinking than 100% cotton
  • More wrinkle resistant
  • Holds its shape well
  • Comfortable for everyday wear

Cons:

  • Slightly less breathable than cotton
  • Some printing methods may require adjustments for optimal results
  • For many customers, blended shirts offer the best balance of comfort, durability, and value.

Tri-Blend Shirts

Tri-blend shirts combine cotton, polyester, and rayon to create one of the softest garments available.

They're known for their lightweight feel and fashionable appearance, making them popular with retail brands, fitness companies, breweries, and businesses looking for premium apparel.

Pros:

  • Extremely soft
  • Lightweight
  • Modern retail appearance
  • Excellent comfort

Cons:

  • Higher cost
  • Slightly more delicate than standard cotton shirts

If you're creating apparel that you want people to wear long after an event is over, tri-blends are often worth the investment.

100% Polyester

Polyester is designed for performance. It's commonly used for athletic apparel because it resists moisture, dries quickly, and stands up well to repeated washing.

Pros:

  • Moisture-wicking
  • Lightweight
  • Wrinkle resistant
  • Excellent durability
  • Minimal shrinking

Cons:

  • Less soft than cotton
  • Can retain odors if not properly cared for
  • Some printing methods require specialty inks or transfers

Polyester is ideal for sports teams, outdoor workers, fitness apparel, and performance uniforms.

Heavyweight vs. Lightweight Shirts

Fabric weight is another important consideration.

Lightweight shirts (around 4–4.5 oz.) feel cooler and softer, making them ideal for Arizona's warm climate and everyday casual wear.

Midweight shirts (around 5–5.5 oz.) offer a balance of comfort and durability, making them one of the most popular choices for business apparel and promotional shirts.

Heavyweight shirts (6 oz. and above) feel more substantial and are built for durability. They're often preferred for workwear, construction crews, and customers looking for a premium, structured fit.

Which Materials Work Best for Screen Printing?

Screen printing works exceptionally well on cotton and cotton-rich blends because the ink bonds beautifully with the fabric fibers, producing bold colors and long-lasting results.

Blended fabrics also print very well, although some colors may appear slightly softer because of the polyester content.

Modern printing techniques also allow beautiful prints on polyester garments, especially for athletic apparel, but the process often requires specialized inks and experience to prevent issues like dye migration.

What About DTF Printing?

Direct-to-Film (DTF) printing offers incredible versatility and works well on virtually every fabric type, including cotton, polyester, blends, and performance materials.

If your design includes vibrant colors, gradients, photographs, or fine detail, DTF may be the ideal choice regardless of which shirt material you select.

Choosing the Right Shirt for Your Project

The best shirt depends on your goals.

If comfort is your priority, 100% cotton or tri-blends are excellent options. If durability and easy care matter most, cotton/poly blends are hard to beat. For athletic wear or employees working outdoors, polyester performance shirts provide moisture management and long-lasting performance.

At Bling by Design, we'll help you choose the right combination of garment and printing method based on your budget, design, and intended use.
